My PSA AR-10 keeps breaking the bolt catch. I bought the complete upper and then a complete lower separately. Everything works fine, but the bolt catch keeps breaking. I am on my fourth part and the gone is not even close to 400 rounds.
Gas block is perfectly tuned for suppressor.
Any upgraded part or better steel that I can replace with for good. I have another AR-10 from Aero Precision and it works fine.
Check how much BCG “overtravel” you have.
If it is excessive… the BCG is gaining to much momentum, and smacking the bolt catch. ( It is a thing in 9MM PCC’s )
You should only have about 3/16" .
To check this… push the BCG as far into the buffer tube ( while fully assm’d ) with something stiff… be aware the bolt catch will / could disengage ! So what ever you use could fly back into your face !!
Or leave a unloaded mag in the magwell.
I just measured the travel distance at .1885", just a hair over 3/16". Sometimes I get a shell stock on top of the next round halfway into the chamber. I have the gas block to the minimum required to hold open on last round.
Might seem like a stupid question, but what bolt catch are you using? I think the PA-10’s is a proprietary design and not all AR-10 catches will be compatible since there isn’t a design standard for 10s across brands like there is for 15s.
The PA10 does use a proprietary designed bolt catch.
The PA10 version has a “wider” “deeper” tongue that hits the mag follower.

Yeap, I am aware. I am only using PSA default AR-10 parts, bought 6 of them, gone thru 4 in 6 range sessions.. Buffer and buffer spring are default PSA AR-10 that came with the lower.
I can’t help but wonder… if maybe there was a bad batch ?
All 6 of your bolt catches bought at the same time ?
My bolt catches have been GTG for the current life. Gen II , heavy buffer weight and recoil springs.. Adj. GB.
Both 6.5CM and .308… thousands of rounds.
What weight buffer and what recoil spring ?
What barrel length and gas system length ?
Since you have an adjustable gas block, i would add a stiffer buffer spring. This would allow you alow the bolt travel down and still optimize your gun for your suppressor.
